1 系統(tǒng)故障率分析

隨著模塊化UPS系統(tǒng)內(nèi)模塊并聯(lián)數(shù)量的增加,系統(tǒng)的故障率也會顯著上升[1]。而系統(tǒng)的故障率與后期運行維護(hù)成本TCO相關(guān)聯(lián),系統(tǒng)故障率越高,TCO運維成本也越高。TCO的成本包括模塊的維修費用、運維人員的工作量、物流管理費用等。故障模塊的更換會涉及到更換新模塊、人工維修成本的增加,以及對客戶運行所產(chǎn)生的困擾。雖然功率模塊的故障不至于引起UPS系統(tǒng)的輸出中斷,但是必須對此引起足夠重視。

為了解決以上問題,需要考慮在設(shè)計中提高功率模塊的MTBF值,這個MTBF值必須大大高于傳統(tǒng)的MTBF值。MTBF即平均無故障時間,是指產(chǎn)品從一次故障到下一次故障的平均時間,是衡量一個產(chǎn)品的可靠性指標(biāo),單位為h。平均無故障時間MTBF=1/λ,λ為故障率。按照MTBF的定義,傳統(tǒng)的功率模塊MTBFM值在300000h左右。本文所討論的MTBFM數(shù)值均指功率模塊本身,不包含在靜態(tài)旁路的工作。由于功率模塊的故障率λM是單個功率模塊的故障率,如果系統(tǒng)由K個模塊并聯(lián)組成的話,系統(tǒng)的故障率為

通過以上公式得出:在功率模塊的數(shù)量與系統(tǒng)使用時間確定的條件下,模塊的故障次數(shù)取決于模塊的MTBFM。MTBFM越高,模塊故障的次數(shù)N越小。

2 舉例

一套模塊化UPS系統(tǒng)由24只模塊組成,使用壽命為15年。假設(shè)它的MTBFM是傳統(tǒng)的300000h,則將會在15年內(nèi)發(fā)生11次模塊故障(參見公式2)。圖1中的1～11表示在15年中30萬小時MTBF的模塊發(fā)生故障次數(shù)。
 
在以上30萬小時MTBF的UPS系統(tǒng)的使用壽命中,用戶會遇到較高的故障發(fā)生次數(shù),更換故障模塊所產(chǎn)生的成本將極大的影響用戶總擁有成本TCO。這種情況下,只有通過提高模塊本身的MTBF來降低故障次數(shù)。

如果模塊的MTBF為100萬小時,結(jié)果就會好很多,在15年中僅有3次模塊故障。圖2中的1～3表示在15年中100萬小時MTBF的模塊發(fā)生故障次數(shù)。
 
另一個評估MTBF值對模塊化UPS重要性的方法,是計算功率模塊在UPS系統(tǒng)中發(fā)生故障的時間頻次TM為

同樣按24只模塊的系統(tǒng)舉例,每個模塊的MTBF是30萬小時,由公式(3)得平均故障發(fā)生的時間TM為1.43年。如果模塊的MTBF是100萬小時,則平均故障發(fā)生的時間TM顯著改善為4.76年。30萬小時MTBF與100萬小時MTBF在24只模塊并聯(lián)冗余系統(tǒng)中的故障時間比較如圖3所示。
 
通過以上分析可以得出清晰的結(jié)論:為了避免頻繁的內(nèi)部故障,模塊化UPS系統(tǒng)的功率模塊MTBF必須遠(yuǎn)遠(yuǎn)高于傳統(tǒng)的30萬小時。

3 運行成本比較

通過以上分析比較,100萬小時MTBF的模塊在15年內(nèi)僅發(fā)生3次故障,而30萬小時MTBF的模塊要發(fā)生11次故障。值得注意的是更換故障模塊將會產(chǎn)生額外的費用成本,這些故障成本不僅僅是模塊更換、模塊維修的成本費用,還有物流、協(xié)調(diào)管理、服務(wù)方面的人工成本。

為了量化TCO(總體擁有成本)的成本差異,假設(shè)模塊的采購成本為100%,故障模塊的成本為150%(加上維修成本、物流、人工費等),TCO成本的差異計算如下:

圖4表示30萬小時MTBF與100萬小時MTBF模塊在24只模塊并聯(lián)冗余系統(tǒng)中的TCO成本比較。
 
由于故障率高,30萬小時MTBF的模塊將大大增加TCO運行成本,后期將增加63%故障模塊的更換成本。由此可以看出30萬小時MTBF功率模塊有以下缺點:

①高故障率;

②高TCO;

③低系統(tǒng)可用性。

以上幾點也印證了用戶對模塊化UPS最大的顧慮,由于功率模塊數(shù)量過多并聯(lián)疊加對整個UPS系統(tǒng)的可靠性產(chǎn)生負(fù)面影響,這也是模塊化UPS市場增長的一個制約因素[1]。為了改進(jìn)這個問題,模塊化UPS功率模塊的MTBF應(yīng)要達(dá)到1000000h。
