由上圖可以看出,扁線電機(jī)由于槽滿率的大幅提升,已經(jīng)成為新能源驅(qū)動電機(jī)的絕對主流。從產(chǎn)品的角度,當(dāng)然是槽滿率越高越好,但另一方面槽滿率的不斷提高,對扁線電機(jī)的制造工藝、設(shè)備精度/復(fù)雜度都帶來了巨大挑戰(zhàn)。
那么槽滿率的提高,對于扁線定子的制造而言,難在哪兒?
首先,對銅線成型的精度和一致性要求高。銅線成型時(shí),不可能完全與理論數(shù)模線型一致,輪廓度、直線度等均存在誤差和波動。所以相比于3D數(shù)模,槽內(nèi)一組銅線在插線時(shí)并沒有那么規(guī)整。這種不規(guī)整會明顯增加銅線入鐵芯槽時(shí)的摩擦阻力,需要更大的壓入力才能克服,而壓入力過大會導(dǎo)致插入不到位、銅線擠壓變形或損傷、絕緣紙滑動等一系列問題。槽滿率越高,鐵芯槽內(nèi)的設(shè)計(jì)預(yù)留間隙就越小,對這種不規(guī)整現(xiàn)象的容忍度也越低。
線成型的關(guān)鍵就在于控制Hairpin的成型精度,由于銅線在成型時(shí)會有一定回彈,3D模具形狀不能簡單按照線型數(shù)模繪制,需考慮以下幾個(gè)影響回彈量的因子:
線規(guī)格---銅線寬度和厚度
Hairpin形狀---跨距、弧度、角度等
基材彈性模量---銅材本身的機(jī)械特性
漆膜材質(zhì)---漆膜的厚度、材質(zhì)也對銅
線整體彈性模量有影響
躍科在模具設(shè)計(jì)時(shí),會根據(jù)以上幾個(gè)因素,對銅線的成型過程進(jìn)行分析和仿真模擬,并結(jié)合大量應(yīng)用經(jīng)驗(yàn)設(shè)計(jì)出最合理的模具輪廓,得到最精確的線型尺寸,線型整體輪廓度可達(dá)0.1~0.2mm。
